Having an automatic flexo printing machine on your production line is a significant step towards obtaining a superior quality product with the highest possible efficiency. In addition, we have the possibility to integrate this printing machine with other systems such as a slitter rewinder or, in case there is a need to laminate the printed product, with a lamination line.

To start, let’s take the first case, that is integrating a slitter-rewinder with the flexo printing machine, and let’s take a look at the resulting benefits.

1. Increased efficiency

In a non-integrated line, if we need to slit a reel coming out of a flexo printing machine in a certain number of smaller reels, it must be unloaded, transported and subsequently loaded on the off-line slitter rewinder. This, as you can imagine, is a labor-intensive and inefficient process.

If you proceed to integrate the slitter-rewinder with your flexo printing machine, you will completely avoid the aforementioned passages. The substrate will pass from the unwinder through the printing machine and finally to the in-line slitting rewinder without the need to unload, transport and load the semi-finished product between two off-line machines. This will ultimately make the entire process quicker and more efficient.

2. Increased quality

One of the most important advantages of an automated and integrated system is the ability of the single parts to work in a unified way. In our case, for example, a system of this kind can ensure that each of the machines that are part of the line provides the correct tensioning for the specific substrate to be processed. 

This is achieved by analyzing the data of these machinery and balancing the speed and tension of the web across the entire production line, ensuring that the final product is obtained in the shortest amount of time and without any defects due to poor tension management. 

3. Reduced material waste

By integrating the slitter rewinder with the printing machine, in addition to making the process more efficient, you will also reduce the waste of material. That is because, if the reel needs to be transferred from the printing machine to the off-line slitter rewinder, operations will be necessary for the accurate positioning of the slitting units which will result in a waste of several meters of material.

4. Increased safety

As we have seen, in an automated and integrated production system there is no longer a need for operators to manually transfer rolls or adjust alignment and other settings. It goes without saying that this will help reduce the safety risk for the operators involved.

5. Possibility of integrating an Automatic Packaging System

After slitting the printed roll into a variable number of small-format rolls, these will need to be transferred, sorted out into bundles, labelled, weighted and wrapped before they reach the warehouse or the vehicle that will transport them to the converting plant.

If the goal is to optimize the workflow by reducing the number of steps required, avoid the manual handling of the reels and the consequent human mistakes or avoid using a separate and dedicated packaging line, you have the possibility to integrate an automatic packaging system in the production line.

Integration with the lamination line

If your need is to laminate a printed product, you should consider integrating the flexographic printer with the lamination line in order to achieve a better repeat lenght control and, consequently, a superior quality product.

In this case, the printing machine will become a part of the lamination line and it will be located between the unwinder and the lamination section itself. The substrate will then be unwound by using the unwinder of the lamination line, printed, laminated and, finally, cut and wound with the in-line slitting winder. 

By doing this, you will have the possibility to:

  • Manage the repeat length directly on the finished product right after the printing process
  • Laminate with tighter tolerances than you would have to work with in the case of laminating a roll that has already been printed.

In addition, you will avoid the use of an unwinder and a rewinder before and after the printing machine and the consequent transportation of reels between two off-line machines.

Continuous improvement

Finally, when automated machines are integrated into a single system, you will be able to receive real-time data from each machine to a single dashboard. This brings multiple data points from the various parts of the production line together to be analyzed in relation to one another.

The result of this is the possibility to identify areas of potential improvement on the production line itself: it will be possible, for example, to see how the various parts contribute to the final result and, consequently, to adjust their settings to increase the effectiveness and efficiency of the process as a whole.

Since printing is such a high-precision component of the production line, it is important to be able to analyze it in relation to other machines on the line to see how it can be adjusted to improve overall performance.

Ribena rolls out Transcend’s sustainable paper straws with Tesco in national trial.

Inspired by a desire to help create more sustainability in the packaging options we use every day, award-winning British manufacturer Transcend Packaging has unveiled a fully-recyclable and biodegradable U-bend paper straw. Ribena will be the first UK juice drinks brand to introduce the sustainable straws to its drinks cartons, with the new packs now available in Tesco as part of a trial of the new paper straw design.

With single-use plastic straws thought to account for 4% of all plastic waste globally and 2,000 tonnes of plastic straws believed to end up in the world’s oceans every year[1],  the new paper straws can make a meaningful contribution toward reducing plastic waste.

Available to be adopted immediately by drinks companies and bottlers, Transcend’s ground-breaking paper U-bend straw is a major step in replacing some of the millions of plastic straws being used in the UK daily.

Lorenzo Angelucci, CEO at Transcend Packaging said: “Anyone who has ever had a carton drink will instantly recognise the bendable plastic straws on the side of juice boxes found in supermarkets, cafes and packed lunch boxes across the country. The problem is these straws are used just once but then the plastic remains, as the straws are not often recycled.

Because these straws need to be bendable and sharp enough to pierce the seal on the drink, it has traditionally been thought to be very difficult to create them from paper. Our new U-bend straw represents a significant design advancement and we are deploying it into the market at scale to provide drinks brands with a more sustainable option for their products.”

Reducing the Environmental Impact

Transcend’s work with Ribena to bring the U-bend paper straw to market will help this leading brand move forward on their ambitious sustainability goals, preventing up to 16 tonnes of plastic waste, per year[3].

Angelucci concluded: “Whichever way you look at it, finding a viable alternative to plastic straws is important because they often go unrecycled. Additionally, by sourcing paper straws from within the UK, brands can reduce their carbon footprint compared to shipping products over long distances and eliminating the quality control challenges of relying on imports from outside of Europe.

A Paper-Bending Breakthrough

Mark Mitchell, Sales Director for Transcend’s U-bend straw, spoke of the complexities of the operation: “Engineering a bendable paper straw that could pierce through the foil film on a drinks carton whilst retaining its own form was a real challenge, but we are delighted to say that the new straw satisfies both of these requirements.”

Made from sustainably sourced paper, the straws can be recycled in their entirety alongside any other paper product.

With the data coming directly from the customer’s converting lines we can find the optimal combination. Sustainability is one of the most important factors when it comes to packaging of goods across the board. One range of paper coatings, many applications

The coatings seal to both paper and themselves and break new ground in terms of repulpability, food safety and paper flexibility. Their production performance, meanwhile, raises the bar even higher, given the ability to maintain consistent sealing properties, even at high machine speeds. “We worked closely with our partners to design solutions that would be both recyclable and meet industry performance requirements” explains Davide Coppola, European Business Development Manager Coatings. “Loctite Liofol HS 2809-22 RE and CS 22-422 RE have been extensively tested and certified in terms of recyclability and food safety characteristics. We can offer coatings and adhesives for use on paper packaging in wide-ranging applications without cutting corners on performance or safety.”

Loctite Liofol HS 2809-22 RE is a versatile coating covering a large variety of applications – from hygiene products and tea bags to industrial hardware pouches and chocolate overwraps. Loctite Liofol CS 22-422 RE also covers applications such as collection cards, cereal bars, biscuit packaging, frozen foods and ice-cream. Both innovations provide excellent block resistance for better release in the reel, while eliminating the need for release lacquer and are compatible with all types of ink. Repulpability verified by independent institutes reaffirms how ideal this product is for paper recycling.

When recyclability alongside high-level performance is considered, both products are a natural fit for Henkel’s RE range and support the entire value chain when making the transition from plastic packages to paper-based alternatives.

Leading packaging and paper manufacturer, Mondi, is launching a fully recyclable 80% paper-based packaging solution for cold meats and cheese. The new packaging will reduce plastic usage for Austrian dairy producer SalzburgMilch by approximately 40 tonnes per year, compared to its previously used rigid plastic trays.

Mondi has launched its innovative PerFORMing removable in partnership with SalzburgMilch for the brand SalzburgMilch Premium and the premium own-brand SPAR Natur*pur organic cheese slices. The shallow paper tray combines the recyclability of paper with the essential barrier properties of a thin plastic coating to keep food fresh and avoid waste.

Mondi released its original PerFORMing range in 2019 and has continued to work hard to make it even more sustainable. The original product could be recycled in Austrian paper recycling streams. The updated product now consists of paper and fully removable plastic which can easily be separated from the paper tray allowing for 100% paper recycling across Europe.

The product is made locally in Austria, meaning transportation is kept to a minimum and the overall carbon footprint is reduced. The base paper for the tray is Advantage Formable made predominantly from locally sourced wood and produced by Mondi Frantschach, while the trays are processed and coated by Mondi Zeltweg, both located in Austria.

PerFORMing removable is part of Mondi’s EcoSolutions approach to find the most sustainable and fit for purpose packaging for its customers with a focus on replacing, reducing, and recycling. SalzburgMilch and SPAR are using Mondi’s product for their 175g packets of sliced cheese, which are available in SPAR stores across Austria.

Switching to paper-based packaging offers numerous environmental benefits including being a renewable resource with higher recycling rates than other packaging materials. The paper industry accounts for less than 1% of all EU greenhouse gas emissions[1], while 72% of paper in Europe is recycled[2].

Aluminum Association president & CEO Tom Dobbins issued the following statement in response to today’s announcement by the Office of the U.S. Trade  Representative (USTR) removing recently reimplemented Section 232 tariff on imports of unwrought, or P1020, aluminum from Canada into the United States. The decision was made after “the United States … determined that trade in non-alloyed, unwrought aluminum is likely to normalize in the last four months of 2020, with imports declining sharply from the surges experienced earlier in the year,” consistent with industry expectations.

The Aluminum Association and its members support tariff and quota free trade within North America consistent with the recently implemented U.S.-Mexico-Canada Agreement (USMCA). Especially as the industry continues to recover from the worst of the COVID-driven demand disruptions, it is vital that we keep North American aluminum supply chains open and unencumbered,” said Dobbins.

CASE STUDY: replacing plastic packaging

Business cards are just one of the digital and wide format print and promotional merchandise offerings from WE DO. Print whose workers are young people attending the #NoLimits course run by Commercial Foundation.  This social enterprise was established in 2015 and supports disadvantaged young people to develop practical skills to help them find a job or future career.

Commercial Foundation were packing their orders for business cards into standard 70 mm-high plastic business card boxes which were then packed in a bubble-lined mailing bag for posting. As well as not being very environmentally friendly, the packages were also too big to fit through letterboxes.

A drive to reduce its use of plastics prompted the Commercial Foundation to seek a more user- and environmentally friendly alternative.

After taking the time to understand the complete process around WE DO. Print’s business card service, Antalis Smart Packaging Centre came up with workable solution.

Using the information provided, Antalis’s packaging technologists put forward three options: a box and lid design and two variations based on the 0427 pizza box structure. The team also advised on the possibilities of printing the box to enhance the customer experience.

Commercial Foundation’s preferred design of the three was an 0427 style box with four compartments, made from FSC-certified board. It allows the customer address to be affixed to one side of the box and space for a message from Commercial Foundation along with environmental information is printed on the other sides. The new box was put through its paces to assess ease of assembly, durability, and postability. Following the successful trial, the box is now in use and is bringing numerous benefits to both Commercial Foundation and its customers:

  • Customer experience - more convenient and easier to recycle – aligning with public demand for more environmentally friendly products – the cardboard box also offers a handy place to store the business cards.
  • Environmental – Made from FSC-certified board, the new box design has eliminated use of plastic and secondary packaging materials. It can also be recycled easily.
  • Cost saving – the new box design is slightly more expensive than the plastic box being used originally, however the elimination of the secondary packaging has resulted in an overall cost reduction.

In fact, BillerudKorsnäs was awarded an ESG Risk Rating score of 10.0, where low figures represent low risk, putting the company in first place among all the packaging companies analysed.

According to Sustainalytics, BillerudKorsnäs has the lowest sustainability risk within its industry at global level, resulting in it being awarded top spot among a total of 80 packaging companies. BillerudKorsnäs is also assessed as presenting a lower ESG risk than any of the paper and forestry companies included in the Sustainalytics evaluation.

The areas in which BillerudKorsnäs is assessed as being particularly strongly placed are carbon dioxide emissions from own production and work with health and safety.
